Foam is just self adhesive draught excluder tape from a roll- 25mm wide 8mm thick, trimmed to suit Had some on the shelf but available from pretty much anywhere. B&Q, that sort of place.
Pots were from Conrad Electronic:
3 Unit 432024 Piher PT 15 NV 10K Trimming Potentiometer, Horizontal.

They should pop off with some encouragement. They have a clip on each one I think that makes a vague attempt at holding them in place.

For info- a new blend motor assembly, not on heater box, unloaded will run (very) slowly at 2.5 volts drawing 20 mA.
I'll post some figures for loaded in a while...

First pass at installed on heater box. Will run at 6 volts drawing 50 mA. Bit jerky though. More work needed on flaps.

For reference purposes, should anyone want to test motors and flaps in-situ on car...
With the box dismantled, blend flap bearing surfaces cleaned, reamed where required and lubed, box re-assembled and shafts aligned (so pretty much as good as it gets) the numbers are as follows:
Distribution Motor- 6 volts 35 to 40 mA (more current drawn as the motor's driving 2 sets of flaps)
Left and Right Blend motors- 6 volts 25 to 30 mA
Worth sticking an old analogue ohmmeter on the feedback pots to ensure they're moving in accordance with the motor and there are no dead spots.
And now, just for fun, this has made me laugh every time I've passed by it this morning. It's very loosely related to dash and heater removal and gives us all something to aim for when doing custom installs:
All rights of the holding site acknowledged- will be removed on request etc...

Considering what he has done to the rest of the car, the dash is up to the same high engineering and aesthetic standard as the rest of the work. I'm wondering what he's done with the switches that now don't have a home?

With any luck the first time he takes it out on the road, the hand drilled wheels will fall off and he'll destroy the car and hopefully improve the gene pool while he's at it. Either that or he lights up a spliff inside it and the underseal he's used to paint the headlining will burst into flames and destroy the whole sorry looking thing. It started off looking rough when he got it and he's succeeded in making it look even worse........

From an engineering standpoint I enjoyed the work he'd done on the wheels. It takes talent to drill (file?) those stud holes that close to the centre bore without breaking through.

I was thinking that it could be amusing to send a link to the thread to Verticalscope and suggest that them and their site administrator could be held liable for the lawsuit that results when someone copies his workmanship and destroys themselves. They could be sued for not pointing out that what he is doing is criminally dangerous......

As for the switches, he probably doesn't need any of them if you think about it. I doubt his cruise control will work, hazards and rear fogs aren't a legal requirement in the States, he's on coils so doesn't need the switches for that and will probably bodge some big lights on the front that will be tied into the headlight wiring.

Ah yes, but what about the aspirator for the interior temp? Mind you, he already has the chequebook up on the panel, so he's probably just cut that off as well...

Mr Toolless comes to mind here, though I suppose at least this one still runs. I think the wheels are what would worry me more though, as summed up in the posts on the other site. He deserves the consequences of the wheels for what he has done with the plastic carbon fibre though..Duct tape would have looked better!
